As we continue to grow and expand our product offerings, we are seeking a talented Senior Mechanical Developer to join our team.

Position Overview :

Electrovaya Inc. designs, develops, and manufactures proprietary lithium-ion batteries, battery systems, and battery-related products for energy storage, clean electric transportation and other specialized applications. Electrovaya is a technology focused company with extensive IP backing our proprietary lithium-ion battery technology, which provides an exceptional combination of safety, longevity, and energy density.

This position represents an exciting opportunity to be a part of ramping up operations in our new Jamestown NY manufacturing facility, contributing to the future of battery manufacturing and sustainable energy in North America. We are looking for ambitious candidates who are excited by the opportunity to be a part of a new team to develop a cutting manufacturing facility for high performance lithium-ion batteries. The position is based out of our headquarters in Mississauga, Ontario Canada. However, this position would require frequent travel to Jamestown, New York, USA.

Key ResponsibilitiesProcess Development and Optimization:

• Define and optimize pouch cell and module assembly design processes including electrode handling, notching, stacking, welding, pouch formation and sealing, electrolyte filling, formation, final inspection and module line.
• Develop and optimize various module configurations to improve process efficiency and ensure superior mechanical and thermal performance.
• Review and evaluate mechanical designs from equipment vendors, with a focus on: fixture and mold design, tolerances and precision alignment, motion control systems and mechanical stability, tooling, jigs and fixture optimization for high volume production.
• Ensure design robustness for all manufacturing equipment in terms of thermal expansion, materials compatibility, high precision handling, stress from motion and tooling operations, consistency under continuous use.
• Support Factory Acceptance Testing (FAT) and Site Acceptance Testing (SAT) with detailed mechanical performance insights.
• Optimize modules enclosure and stacking design for optimized energy, performance and safety.
• Ensure proper tolerancing and alignment during module stacking and compression.
• Evaluate supplier designs and provide feedback to ensure manufacturability and assembly efficiency.
• Support the implementation of continuous improvement initiatives to enhance equipment uptime, reliability, and process capability.
• Work closely with automation, process, and quality teams to ensure mechanical integration aligns with functional requirements.
• Perform thermal simulations and orchestrate testing of Modules and cells.
• Provide technical support during installation, commissioning, and early production phases.

Cross-functional Collaboration and Documentation:

• Collaborate with R&D, automation, and production teams to scale up new cell and module designs and manufacturing processes.
• Develop and maintain process documentation, including work instructions, troubleshooting guides, and technical reports.
• Train operators and technicians on best practices for process consistency and defect prevention.

Required Qualifications and Skills

Technical Skills:

• Strong understanding of fixture and mold design, clamping systems, motion control, and tolerance stack-up analysis.
• Experience with tooling and jig design for automated or semi-automated assembly lines.
• Knowledge of DFM/DFA principles (Design for Manufacturability & Assembly).
• Hands-on experience with semi-automated cell and module assembly equipment.
• Proficiency in data analysis tools for process optimization.

Soft Skills and Experience:

• Bachelor's or Master's degree in Mechanical Engineering, or similar.
• 3+ years of experience in mechanical design for lithium-ion batteries or a similar high-precision industry (semiconductors, automotive, electronics).
• Proficiency in 3D modelling software and AutoCAD
• Strong problem-solving skills with a hands-on approach to process troubleshooting and optimization.
• Ability to work cross-functionally with engineering, production, and quality teams.
• Excellent communication skills and ability to provide clear technical feedback.
• Willingness to travel to supplier locations and equipment vendor sites.

Preferred Experience:

• Understanding of lithium-ion cells, modules and pack design manufacturing processes.
• Experience with semi-automated manufacturing lines and Industry 4.0 initiatives.
• Prior involvement in FAT, SAT, and commissioning of lithium-ion battery equipment.
• Experience in thermal management, gas formation control, and electrochemical performance testing.
• Familiarity with industry standards and quality frameworks (IATF 16949, ISO 9001).
• Understanding of thermal management systems and module housing design.
